The word is that the sticks that didn't work with the Player did in fact work only after being inserted into a Stage or Rack

Please do not see this as general dissatisfaction. I'm a great believer in your products and has recently upgraded to level III. But I think the backup procedure is one field that could be improved.
This might be a cultural ting, but I react to the language in your feedback. Your "not surprised" translates to me as "you are wrong as expected". Which is a bit condescending. But of course, that might not be your intention.
In any case, as long as you are aware of the issue and do the tests as you indicated, that is the best you can do.

It definitely is possible. There is something in the handshake between the Kempers and the USB sticks.that is different.
the fresh new USB sticks arrived, and I've put them freshly form the packaging into the KPP. Here is the procedure for the SanDisk one:

So at least these two stick are tested to be OK:
of course we cannot test every type / brand / model of stick, and we surely do not want to give users a purchasing advice.. but until now all the sticks we've tested worked right out of the box, and unfortunately we *still* do not have an exception which doesn't.
Most probably all kinds of other sticks work just fine too..
we still do not know why some sticks with some customers do not work properly.
OK I can also confirm that these little SanDisk Cruzer Fit 16GB USB flash drives work perfectly on the Player right out of the box. I tried three brand new, all three worked, where MANY others did not work.

This two ones I constantly have trouble with. Not even the folders get created. But I formatted them myself with Fat32 / 4069 Bytes, not used out of the box.

So out of curiosity I bought those ones online, used them out of the box and did my own FAT32 formatting and all of them work like charme.

and what happens if you let the PROFILER format the 256G one?

b) do not bother to format the stick yourself: just use a USB stick right out of the box

- the 256G version works right out of the box : no problems here -> so the PROFILER can handle at least this 'modern' big stick without problems , and there is not per se a structural problem with big sticks
- formatting this 256G stick like Bistro79 did, simply with the default settings of Windows will result in a unsupported format stick (exFAT)
- when inserted into the PROFILER this way the PROFILER will ask to confirm formatting (there is a pop-up dialog which asks 'Are you sure? - USB stick needs to be formatted' --> so this is as intended, because the PROFILER can't recognize exFAT
- when pressing 'yes' to format it takes aaaages to complete, and there isn't much UI feedback to the user : about 6.5 minutes (so this could be improved on PROFILER's side; it looks like the PROFILER is hung-up; after the formatting is done the only indication that it succeeded is that the tap blinkin commences.. the user has to press 'exit' before continuing)
- after the stick has successfully been formatted by the PROFILER everything works fine : the stick has it's full capacity of 256G
- If you really want to format the stick on a Windows machine for use with the PROFILER you'll be needing a 3th party tool (tested for example with 'guiformat.exe by Ridgecrop Consultants' ) -> be sure to format as FAT32LBA and the PROFILER will accept the stick.
conclusion:

So I did some test on the sticks formerly not working well. Formatted with this tool "guiformat.exe by Ridgecrop Consultants" they work as it is supposed to. I'm wondering if Microsoft is doing something out of the specifications of FAT32 when formatting the sticks on Win11.

Mine seems stucked to 2 green lights and 1 blinking orange, probably need to try a different USB.
